LED Light Manufacturing Process

  • Semiconductor Wafer. A semiconductor wafer is created in the first phase, and composite materials such as GaAs, GaP, and others are chosen based on the hue of the LED being manufactured. The crystalline semiconductor is created in a high-pressure chamber at high temperatures. Gallium, arsenic, and phosphor are refined and combined under high-temperature, high-pressure conditions.
  • Liquid encapsulation. The components are liquefied, squeezed together, and then dissolved. Liquid encapsulation is a way of preventing them from escaping the chamber by covering them with a coating of boron oxide that hinders their exit. After the elements have been thoroughly mixed and a homogenous solution has been formed. A rod is gently dipped in the solution and removed from the chamber. The mixture is cooled during the pulling process, resulting in a long crystalline ingot of GaP, GaAs, or GaAsP.
  • Wafer polishing. The boule is split into thin semiconductor wafers (about 10 mils). Wafers are polished to make their surfaces smooth, allowing them to receive more semiconductor layers on the surface more quickly.
  • Wafer Cleaning. Manufactured wafers are cleaned with harsh chemicals and an ultrasonic procedure that uses a variety of solvents to remove any organic debris that may be present on the polished wafer surface. This cleaning procedure will result in a brighter LED.

Liquid Phase Epitaxy
  • Liquid Phase Epitaxy. In a technique known as LPE-Liquid Phase Epitaxy, layers of semiconducting crystals are produced on the surface of a polished clean wafer. Semiconducting layers with the same crystallographic orientation are applied to the wafer in this manner. The stacked wafer is pushed into the molten liquid channel after being placed on the graphite slide. Different dopants are added to the melt to create a layer of material with varying electronic densities, which will result in a continuous wafer crystal structure when the layers are deposited. Liquid Phase Epitaxy (LPE) creates an even layer of several microns thick and rigid material.
  • For adjusting the characteristics of diodes for efficiency and colour, new dopants must be added after numerous layers have been added. After any additional doping is completed, the wafer is placed in a high-pressure furnace with a gaseous atmosphere containing dopants such as nitrogen or zinc ammonium; nitrogen is added to the top layer of the diode to produce yellow or green light.
  • Add metal contact to the wafer. Metal contact is applied to the wafer. The contact pattern is determined by the diode combination and design stage (singular or combined).
  • Photoresist, a light-sensitive substance, is used to replicate the contact pattern, and the light-sensitive compound is dispersed across the wafer’s surface. A low temperature of roughly 100oC is used to make the photoresist resist robust.
  • The pattern is copied on a photoresist, then exposed to ultraviolet radiation while remaining over the stacked wafer. The developer is used to clean the exposed area of the photoresist resist, and the semiconducting layers are used to enclose the unexposed area.
  • In another high-temperature vacuum-sealed container, contact metals are spread and filled in the exposed area. The photoresist can then be cleaned with acetone once the contact metal adheres to the exposed portion of the semiconductor wafer.
  • Metal connections will be present on the semiconductor wafer as a result of this. An additional layer of metal is placed to the backside of the wafers according to the LED’s final mounting configuration.
  • The deposited metal goes through an annealing process. The wafer is heated in a furnace for several hours with hydrogen or nitrogen flowing over it, strengthening the metal-to-semiconductor bond.
  • A similar pattern will be repeated up to 6000 times on a single 2-inch wafer created in this fashion, giving an estimate of the size of the finished diodes. Cleaving or sawing is used to cut the diodes, and each section cut off the wafer is referred to as a die. It’s a tricky operation with many flaws..
In Addition to above
  • Individual dies are attached on two metal leads with a length of two inches on the expected packaging. The wafer’s back is coated with metal, which connects to an electrical contact through a lead. The wire finish is pushed down on the contact metal using a small needle in wire bonding. The gold is fragile enough to twist and adhere to a similar metal surface.
  • Finally, the complete system is sealed with plastic, with the wire and dies suspended inside a mould formed to meet the package’s optical requirements. After being filled with liquid plastic or epoxy, the moulds are packed.

Controlling Pollution

  1. When looking at the current situation, it is clear that the air quality in many Indian states is poor. The air quality has deteriorated, particularly in the states surrounding India’s capital, New Delhi. The following pollution-control measures can take to address people’s developing health concerns due to increased pollution.
  2. After assembly, the circuit boards are cleansed of carbon tetrachloride, methyl chloroform, and CFCs to eliminate soldering residues and even foams that disrupt the packing process. Several eco-friendly solvents could easily replace methyl chloroform and CFC in the cleaning of electronics.
  3. Chlorinated substances must be avoided, such as methylene chloride, trichloroethylene, and perchloroethylene, which can be helpful cleaners in the electronics industry. Many additional substances, including alcohols and ketones, can be employed that are equally effective for all sorts of electrical cleaning and are not toxic to the environment.
  4. The processes used to make LEDs, such as dip soldering, wave soldering, and hand soldering, release toxic fumes and gases that damage the environment. Many new environment-friendly technologies are introduced to avoid the use of existing polluting technologies.
  5. Various novel fluxes containing fewer than 10% solids have been introduced, developed, and used by several private enterprises. Traditional methods, on the other hand, use between 15 and 35 per cent solids.
